Materials and Construction Grades

Box material determines structural strength, printability, cost per unit, and environmental credentials.

Folding carton board at 250 to 450gsm is the default material for consumer product packaging where the box folds flat for shipping and assembles at the point of pack. This is the material for cosmetics, pharmaceuticals, food packaging, and any retail box that ships in quantity. Coated one side (C1S) prints on the outside only; coated two side (C2S) prints on both outside and inside.

Corrugated board comes in single wall (B flute, C flute, E flute) and double wall (BC flute) grades. Single wall is standard for most ecommerce mailers and shipping boxes. Double wall is specified for heavier products, longer transit routes, and stacked storage applications. E flute is a thin corrugated that prints like folding carton but offers structural support, used for premium ecommerce packaging where appearance matters.

Rigid chipboard at 1.5 to 3mm thickness forms the structural core of rigid luxury boxes. The chipboard is wrapped in printed paper or cloth; the chipboard itself is never visible on the finished box. Rigid boxes ship pre assembled and occupy more transport volume per unit than folding cartons, which affects shipping cost economics.

Speciality materials include kraft in brown or white (for craft and eco positioning), metallic laminates (for premium product packaging), and textile wrapped boards (for ultra luxury). Each material has specific printing considerations that affect artwork preparation.

Printing Methods and Finishing

Offset printing dominates commercial packaging print at runs above 2,000 boxes because of the cleaner solids, Pantone matching capability, and lower unit cost at scale. Digital printing handles shorter runs and prototype production with faster turnaround and no plate setup cost.

Finishing techniques applied to packaging include spot UV for contrast highlights, hot foil stamping in metallic colours, embossing for tactile logos, soft touch lamination for velvet finish, and gloss or matte laminate for standard protective coating. Premium packaging routinely combines two or three finishing techniques on the same box; entry level packaging typically uses one or none.

Interior printing is increasingly common on rigid boxes and mailer boxes. The interior is the unboxing reveal, and printing it transforms the box from a container into part of the product experience. Interior artwork should complement rather than copy exterior artwork to create a revealed moment.

Dielines and Artwork Requirements

Packaging artwork requires a dieline (the structural blueprint of the box layout) alongside the graphic design. We supply dielines for every standard box style in our range; custom dielines are produced during the specification stage. Keep critical content 5mm inside the trim line on packaging to account for cutting and folding tolerances that are larger than flat print applications.

Files are accepted in PDF, AI, or PSD formats with the dieline on a separate layer and CMYK colour mode at 300dpi. Pantone spot colours should be flagged at brief time because Pantone matching affects the printing method choice.

For brands without packaging design experience, we handle the full packaging design brief from product dimensioning through dieline development to final print artwork. Packaging design is a specialised discipline and we recommend working with a designer who has packaging experience rather than adapting flat print designs to a dieline after the fact.

Delivery Across the UAE

Packaging orders ship from our Ajman facility daily. Dubai orders placed before 12pm typically arrive the same evening. Abu Dhabi routes deliver next working day. Sharjah, Ajman, and Umm Al Quwain receive same day delivery during working hours. Ras Al Khaimah, Al Ain, and Fujairah follow a two day cycle.

For large packaging runs destined for fulfilment centres, manufacturers, or DTC operations, we coordinate with specialist logistics partners for pallet level and full truck load deliveries. Warehousing arrangements for monthly draw down from a larger produced quantity are available for brands with ongoing packaging needs.

Standard production lead time is five to ten working days for runs on stocked materials. Complex rigid box construction, bespoke dieline development, and multi finish premium boxes extend to ten to fifteen working days. Rush production compresses standard boxes to three to five days at an uplift.

Industry Specific Packaging Requirements

Different industries impose their own packaging requirements beyond the general principles of structure, printing, and finishing. Meeting these industry requirements at specification stage prevents compliance rework later.

Cosmetics and personal care packaging in the UAE must align with Emirates Authority for Standardization and Metrology (ESMA) requirements on labelling, ingredient listing, batch coding, and shelf life marking. Fragrance and skincare packaging needs regulatory consultation alongside the creative design to ensure mandatory text sits in permitted positions on the box.

Food packaging must use food safe inks and adhesives with appropriate migration certifications. Our food grade packaging uses inks certified for indirect food contact applications. Pharmaceutical packaging follows strict UAE MOH and regulatory requirements including tamper evident features, lot number printing, expiry date print positions, pictogram labelling, and traceability barcoding. The design stage for pharma packaging needs the compliance framework defined first because the creative work fits around required elements rather than vice versa.

Electronics packaging faces ESD (electrostatic discharge) considerations for sensitive components, environmental labelling under WEEE equivalent UAE regulations, and shipping protection requirements for delicate or high value products. Tech packaging often combines premium outer presentation with functional inner protection including antistatic foam, PE film wraps, and molded inserts.

Meeting the most restrictive applicable standard typically works; trying to customise per market increases cost and operational complexity disproportionately.

Sustainability and Environmental Packaging

Sustainable packaging has moved from optional positioning to standard expectation across much of the UAE corporate and retail sector. Specifying sustainable materials and processes from the outset avoids retrofitting environmental claims that cannot be substantiated.

FSC (Forest Stewardship Council) certified paper and board carries a verifiable sustainability credential recognised internationally. FSC certification tracks the material from certified forest through production, so the chain of custody is documented. For brands making forest management claims, FSC certification is the defensible baseline.

Recycled content in packaging ranges from post consumer waste paper blends through to 100 percent recycled corrugated grades. Recycled content typically prints slightly muted compared to virgin fibre because the recycled pulp has more variation. Most ecommerce brands accept this trade off; luxury brands may require virgin fibre for colour fidelity.

Biodegradable and compostable materials suit single use food packaging, short term retail packaging, and subscription boxes where the packaging will be discarded after one use. Biodegradable does not mean the material decomposes in standard landfill; it typically needs industrial composting conditions. Setting accurate consumer expectations on disposal prevents greenwashing claims.

Plastic reduction strategies include eliminating plastic laminates in favour of aqueous coatings, replacing plastic inner trays with moulded pulp or paper honeycomb, and reducing packaging size to minimise material per unit. Each strategy has trade offs; aqueous coatings provide less moisture resistance than plastic laminate, moulded pulp provides less impact protection than plastic trays, and smaller packaging allows less product protection during shipping.

Reusable secondary packaging, where the box itself is designed to be kept and reused rather than discarded, works for premium products where the packaging carries ongoing value. Sustainable printing processes use water based inks, renewable energy powered presses, and closed loop solvent recovery. Prototyping and Sample Development

Packaging prototyping validates decisions before committing to full production. The cost of a prototype run is a small fraction of the cost of reprinting a full production quantity because of design or construction issues discovered too late.

Digital proofs show the print content on screen at production resolution. Digital proofs catch colour, typography, layout, and text content issues early. Every packaging project should receive and sign off digital proofs before any physical work starts.

White dummies are physical unprinted samples of the box construction. White dummies validate the dieline, fold integrity, interior fit around the product, and ergonomic considerations like ease of opening and structural integrity under realistic handling. Every new dieline should run a white dummy approval stage before committing to printed prototypes.

Printed prototypes are full production representative samples in small quantity (typically 5 to 20 pieces). Printed prototypes allow physical inspection of the finished packaging, usability testing, photography for marketing material development, and presentation to senior decision makers for final approval.

Multiple prototype iterations sometimes become necessary on complex packaging. Luxury rigid boxes with multiple finishing techniques may go through three or four prototype rounds before the final specification locks. Budget the prototype phase explicitly in the project timeline rather than treating it as an optimistic single step.

Product photography from prototype samples feeds marketing content development parallel to finalisation of packaging. A realistic timeline allows four to six weeks between final prototype approval and full production delivery, with photography and marketing work running in parallel rather than waiting for production.

Logistics and Packaging Supply Chain

Packaging supply has distinct logistical considerations beyond flat print. The volume and weight of packaging significantly affect transport economics and storage planning.

Rigid luxury boxes ship pre assembled and occupy three to four times the volume of folding carton packaging. A 5000 piece rigid box run fills a 20 foot container; the same quantity in folding carton format ships on a single pallet. This affects inbound shipping cost from production facility to distribution centre and storage space requirements.

Knocked down (KD) folding carton packaging ships flat and assembles at the point of pack. KD packaging offers the lowest transport and storage cost per unit. Our standard folding carton runs ship KD by default unless the client specifies pre assembly.

Rigid box collapsible formats (where rigid boxes fold flat for shipping and assemble at use) combine the presentation quality of rigid with the transport efficiency of KD. These are increasingly popular for DTC ecommerce brands where the packaging presentation matters but the volume constraints of traditional rigid boxes are economically prohibitive.

Inventory management for packaging supply often runs on agreed quantities with warehousing arrangements. A brand may commit to 50,000 units of packaging annually but only want delivery of 5000 units monthly as demand draws. We maintain warehousing at our facility for clients on these programmes, delivering to client fulfilment locations on scheduled draw downs or ad hoc calls.

Customs clearance for imported finished packaging components affects lead times when a design uses materials not produced locally.
